Not the best plan.I made aluminum stops but put them on the outer hinge brackets instead of the inner ones. Made it easy to get the proper throw on the ailerons and good contact against the stop. Not sure what your plan was for a delrin stop.

Are you trying to eliminate the aileron buffeting at full deflections when aileron rolling? They all seem to do it, and I don’t think making a hard stop to limit your throw is the answer.. just set the deflection to whatever the plans call for, then fly the plane.. when performing an aileron roll, my preferred roll rate is as slow as I can go.. it’s more pleasant on everyone then going hard to the stop anyway.Does anyone know what the optimum outside diameter is for an RV8 delrin aileron stop?
I’m trying to find the ideal od that will allow full deflection without the aileron bumping/pumping
without having to try multiple sizes.

5/8” seems to be favourite.
Many just accept what 5/8” gives in regards to deflection. Others remove and replace multiple times to make sure they get the max deflection as per the plans.
Unless you’re doing competition aeros 5/8” seems to be a good size.
I went to 5/8” and will see what that gives when the wings are on, then fly it and make a decision.
