Did anyone have to enlarge the wing rear spar aileron tube holes to prevent chafing? I estimated the final aileron deflections and get chafing in one direction.

Yes, I had to enlarge both sides. Took two or three tries as I did not want to enlarge too much. I did just enough to get visible clearance, Maybe a 1/16th or so.

I did it yesterday on my RV-6A, I think that it is very common. You can fudge it a bit by using assymmetrical spacers on the pushrod bolt, but otherwise just grind the hole out a little.
