I have paired my iphone 3 to the Zulu headset and it works. If I shut the power down on the plane and fire back up they don't automatically find each other?! Is this normal? I have to pair every time.

In my truck they link up on there own when within range.

What am I missing here?

It's not

Mine automatically pair as soon as I turn the headsets on. I don't have to pair it every time. When the headsets are off, my iphone shows ZULU_BT Not Connected.

You shouldn't have to pair, or connect it in the bluetooth settings menu on the iphone every time you power on your headsets.

If you have someone else near you with the Zulu headsets, try pairing to theirs and see what happens.

As a note, I'm using 4.2.1 software version on my phone.

I have to turn Bluetooth on on the headset each time I power it up. When I do that, my iphone4 connects automatically.

Bluetooth pairing Zulus

When the headphone is repowered push the blue tooth button on the headset. After about two seconds it finds iPhone and you are good to go.
